What would have happened if it happened again?

It's not just "some people." It's stated outright in the Ansem Reports that the strength of a Heartless is dependent on the amount of darkness in the person's heart.

Sora's low amount of darkness is probably more related to Sora being a really nice person than to him being a Keybearer, though.

That seems like the most likely result, yes. Though, considering how many fragments Sora's been split into at this point, he might end up worse off than that.

As for what would happen if he'd gotten Heartless'd when Roxas was still around, I think there wouldn't be a second Nobody, since you need a body and soul for that.

nope i dont thing that anything would be produced .actually when roxas was created sora lost something within him that he took back when he combined with him again.so that something was missing in cod and kh2 and another nobody couldn be made

Oh yeah. xD Well I read the Secret Reports but it's hard for me to remember what all of them talk about. But maybe him being a Shadow is because he's nice AND a Keybearer.

The strength of the Heart determines the 'existence' and strength of the Nobody. The strength/presence of Darkness dictates the strength of the Heartless. Sora didn't have a whole lot of Darkness, hence he produced a weak Heartless.

No. Sora had a very strong Heart, but produced a very weak Heartless. The Heart only affects the Nobody side of the process, as far as we know. There's nothing to suggest it contributes to the Heartless.

Strength of the heart determines the nobody, and how hard it will be to turn you into a heartless(in a way).
But I believe in the games it was said or written somewhere, "Heartless are the manifestation of darkness in ones heart."
When someone like Sora becomes a heartless ( a warrior of light), most likely they will make a puny heartless cause they didn't have much darkness in their hearts to manifest.
